For a particular project I would really benefit from a build size of about 4x that of my replicator 2.
After a few tests without too much hassle, it seems I can keep the makerbot programming and simply get longer axis axles and belts as well as extending cabling in a custom built chassis and voila, extra large build plate size.
What am I missing? Has anyone tried this?

I think at this point you would run into issues with keeping the axis aligned.
Perhaps building something like to ordbot Hadron with longer lengths of makerslide?
